Using a router on the plywood, is a lot more difficult than on the soft wood!

Been doing a bit more to my scratch- built lookalike K98. Once I'd cut and sanded down the softwood stock, I routed out the breech and barrel cuts. I bought a 16mm round nose bit to match the 16mm steel tube barrel and used a 25mm round nose to take out most of the breech. As I've only used my router 4 or 5 times in the last 20 years, I decided I'd cut out the rest by hand with freshly sharpened chisels. It's been reasonably successful and the barrel/breech fits nice and tight. The hardest part was getting the gun to sit low enough in the stock, wittling away and smoothing with my dremel. I also had to sand down the bottom of the stock to get the magazine to fit flush. I've left a couple of mm to adjust when I get to the final sanding.
I've cut the original trigger guard to get it to fit. For the domed discs on the butt, I'm going to use a couple of domed steel roofing washers (pack of 10 on ebay for £2.) I also found on ebay someone in China selling hollow stainless steel balls, so I bought a 19mm one which I might use on the end of the bolt after some filing too fit. Still got the dreaded magazine catch to do and shape the wooden top part that covers the breech and barrel. Then on to staining and cosmetic additions, sight, end of the bolt and safety catch, etc.
That's about how far I've got but it seems to be coming along OK so far.

That piece is originally an amourer's pin location mount, to work on the rifle.

Working off the scale drawings, the disc measured around 28mm. The roofing washer is 29mm, so I hope it's close enough!
That size is good, I have two original plywood stocks and recently picked up a broken Dboys replica for parts, the replica and long original washers are about 29-30mm dia. The short original ( which has been messed about with) I think is German, if not, it makes a very good impression of one! Has a 25mm washer, centre hole is same size though, so I think sizing doesn't have to be exact.
I am trying to source a front sight hood all I can find on Ebay are in US £17 postage

I've done some more over the last couple of weeks. Finished the barrel and front sight. Made up the bayonet bracket and fitted a cut down K98 cleaning rod. Cut the hole in the stock for the strap and recessed the strap fitment area on both sides and armourers support discs and the top wooden part of the stock.
I was puzzling over how to do the mag catch fitment. I don't know if everyone does it this way but I thought I'd have a go at cutting out the mag catch from the original plastic stock. I cut the sides to get as close as possible to the mag feed on the barrel. I then filed it down to 2mm thick, the idea being the mag catch mechanism is attached the gun using the existing filed down hex bolt. The wood at the bottom of the stock under the mag feed is only 2mm, so I made a small steel plate out of the bottom of a bean tin and drilled and filed out a hole for the mag button and epoxyed it onto the inside to give the wood some strength. It works fine the magazine locks in position but I think I'll have to glue a small round piece of 2mm ply to raise the height of the release button.
I'm making a dummy lookalike rear bolt section out of bits of ali tubing I had from other builds. It is JB welded onto the existing rear piece of the bolt so the piece is removed as normal by undoing the allen bolt down the centre.
Next is the rear sight and final sanding of the stock to thin it down as close as possible to the original and staining. The end is in sight and when it's finished I hope it will pass the 10 ft away test.

That's a great idea on the mag catch! Total integral mount, no falling out when dissembling!

You, sir, are a master. 
Done a bit more this week. Made the rear sight. I used an original k98 range blade and then made the rest out of 2mm ali sheet JB welded together. Pretty fiddly old business but it worked. Mounted it on the barrel and cut a couple of strips of 1.5 mm sheet and glued them down either side leaving a cut-out, so the hop adjuster can be still used. I also cut a piece of 2mm ali sheet, bent it over a piece of tubing and glued it in front of the breech opening to mimic the thickness of the original. Also made a dummy clip stripper, again a piece of ali bar with a bit of 2mm ali sheet to get the right thickness. I filed a wide rounded groove on the inside so it can be glued onto the side of the breech.
Got to paint it and stain it next! 
Finally finished the K98. I gave it 2 coats of different dyes to get it a bit reddish. Left it for 3 days to dry properly and waxed it with some dark wax. It's come up OK , better than I thought. The breech and barrel sections fitted in well, but I had to inset the magazine into the stock by 3mm, because of the mag catch I attached to the bottom of the mag feed. I'll glue some 3mm sheet ply on the bottom of the mag and stain it, that should bring it up almost flush. Internals - I cut 2 coils off the spring, heated and re-flattened the end and filed off any sharp ends. It was firing around 390 according to test sheet that came with it from Gunfire. So, it should be around 350 now. I also fitted a mad bull VSR10 hop up rubber. On the hop arm, I did an online suggested upgrade by cutting a small piece of ballpoint pen tube and gluing it between the 2 prongs on the end of the arm.
I put about 30 rounds through yesterday and it shoots straight, but it's only in the garden, I'll find out properly when I can get some distance. I've not used a boltie before and it doesn't seem to like firing the last BB in the mag. It also semi-jammed once when it double fed. Luckily I didn't ram the bolt home, took the mag out and the extra BB fell out and carried on. Maybe I'll have to file the mag well on the stock a bit more to make sure the magazine is sitting flush on the barrel and not at a slight angle which might be causing the miss feed issue. Anyway, hopefully it will be all sorted in 3 weeks time for the Abbeville game. At least it works!

My own attempt has stalled for the moment, other projects have risen to top of the list, and real life family issues have taken my time away. Maybe next month will see some progress

Filed a bit more out of the mag well in the stock, so the mag is now flat on the barrel assembly. Glued a 3mm piece of ply on the bottom of the mag which fits flush with the stock, Put about 40 rounds through it today. no miss feeds, so I'm hoping it sorted.
Did a bit more to my stocks yesterday, can't stand for to long at the moment, so this took most of the day to do. Also just discovered that I've now just lost the ability to post pic's..........life just gets better don't it!
